"Keep in mind that nobody's cracked the subframe unless they removed the grab rails, unless I missed one somewhere."

You missed at least one. 2003, stock rack installed - broke into several little pieces.

Is he the one that said he's moved the box back a ways for clearance for his passenger? Again, re-engineering, if that's the case.

Remember guys, there is no structure under the top case. It hangs out entirely behind the rear bulkhead in the subframe. Getting rid of the rails removes part of the load bearing structure, and moving the load backwards simply overloads it.

I had a 3 gallon fuel cell mounted to the stock rack using the three bolts that normally secure the top case bracket. As I mentioned, the grab rails were still attached.

Here is my Garauld rack system. Notice it uses the stock grab rail for support. I've had no issue with loading my Motofizz bag to the rim and traveling with it on the rack.

You've asked for updates on two different threads, so obviously this is a concern for you.
I was just wondering. Of those GenI owners who are running with some sort of gusset in place of the grabrails/Givi rack, how many have had a failure/recurrence. I know someone who would like a large, flat rack behind an auxiliary cell. I would recommend removing the OEM grabrail and adding a gusset from the two front threaded grabrail mounting holes to the two threaded holes in the casting supporting the tail lights (similar to double_entendre's braces).

I think that those gussets, without adding more weld to the casting, would be enough to beef up the area that's prone to failure.

But, It's not my bike and I don't want to give bad advice.

i would suspect that it's the contents put into the top box that have been too heavy; not the top box itself.

most OEM dressers (like the Wing) have some pretty light max load limits (20 pounds in the side bags and 10 in to the top iirc).

Lets see...16oz times 6 equals...
