Has anyone tried to tap the drain hole in the final drive assembly, without disassembling/removing it from the bike? Removal/disassemble/tap/reassemble/reinstall will probably cost as much as an entire new unit (approx. $900). My plan is to tap the hole with the final drive on the bike, then run ALOT of drive fluid through it to flush out any shavings. And yes, I am a horse's ass for stripping the threads!

Oh well, we all have a few skeletons in our closet. Your plan should work ok. The worst part is now you'll have to keep two different crush washers on hand.

 
Ouch. Easy with those steel bolts in aluminum. That's one of the reasons I use a new crush washer each time. Easy to 'feel' when the washer crushes and it's time to stop tightening.

You know it's pretty easy to remove the whole final drive assembly from the bike. Remove rear tire, and then all it takes is 4 nuts and the whole assembly comes off.

That's what I would do.

 
Pull 'er out, flip that bitch over on her back, then drill and ream it good, screw until done. Here is one quality way, Timesert:

When done you will have a no-strip steel insert in OEM diff plug size. Unlike some thread replacement kits, this insert is solid so there should never be a chance of leaks.

Just an FYI, there are at least (2) Gen 1 final drives on ebay right now. Sube $150....

I see both Fastenal and MSC carry them (on a long list of distributors). I'm going to get some for the threaded holes for the rear grab rail! I'll show you why in a few weeks

I bought a used 2005 rear drive off e-bay, and will swap it for my unit while I obtain the timesert kit (I've got a 4 day West Virginia trip coming up I do not want to miss!). The (revised) plan is to tap the stripped drain hole when time permits, and swap the units again at my next tire change.

I thought you guys would like an update - the rear drive assembly transplant went smoothly. The Yamaha shop checked the "new" drive as much as possible without taking it apart, greased the splines, filled the drive with new fluid, etc. I had them put on new Diablo Corsa III tires, and then took a cautious 2 hour ride on one of my favorite twisty local roads. No problems registered on my butt dyno at speeds up to 90. Time will tell, but I think her transplant is a success! Just in case, I'm having the shop tap the old unit. Many thanks for all the suggestions, especially the one about used units on e-bay.

Yeah, I don't know why, but I now have a like new Gen II rear end sitting on the shelf. Something about $99 plus free shipping that I couldn't pass up. Was cheaper than all the seals I bought last year, well almost.
