I have had two different RDLs on two different FJRs both designed for other people. Both have been incredibly comfortable. The first was designed for someone 6" shorter and 50 pounds lighter. The second was designed for someone 4" shorter and about the same weight.

Can't you just subtract the thickness of the MCL plate from your measurement? That or remove another screw from the housing and measure it? It looks like you didn't have stainless screws for the MCL plates.

For the chain tensioner, cut a slot in the head of the screw that is accessed through the (usually plugged) slot in the frame. Use a dremel tool or even a hacksaw. That makes starting the screw much easier because you can use a long screwdriver to insert it.
